        Recent remarkable progress in the semiconductor industry has promoted smaller size of semiconductor chips and increased amounts of heat generation. So, the demand for a substrate material to meet both the characteristics of thermal expansion coefficient and heat radiation has been on the increase. Under such conditions, tungsten(W)-copper(Cu) has been proposed as materials to meet both of the above characteristics. In the present study, the W-10wt.%Cu powders were synthesised by the mixing and hydrogen reduction of the starting mixture materials such as W-Cu, and in order to obtain the full densification. The W-10wt.%Cu produced by hydrogen reduction showed the higher interparticle friction than the simple mixed W-10wt%Cu because of the W agglomerates. In the dilatometric analysis the W-10wt.%Cu prepared from the was largely shrank by heating up at the constant heating rate of /min. The possibility of application of metal injection molding (MIM) was also investigated for mass production of the complex shaped W-Cu parts in semiconductor devices. The relationship between the temperature of molding die and the pressure of injection molding was analyzed and the heating up stage of 120- in the debinding process was controlled for the most suitable MIM condition.

        An investigation was carried out on the possibility whether the ball-milling process of low energy could successfully improve the packing density and flowability for MIM application in W-20wt%Cu system. In this study, W-20wt%Cu powder mixture was prepared by ball-milling. W powder was not fractured by low mechanical impact energy used in the present work during the critical ball-milling time, but the ductile Cu powder was easily deformed to the 3 dimensional equiaxed shape, having the particle size similar to that of W powder. The ball-milled mixture of W-20wt%Cu powder had the more homogeneous distribution of each component and the higher amount of powder loading for molding than the simple mixture of W-Cu powder with an irregular shape and a different size. Accordingly, the MIM W(1.75)-20wt%Cu powder compacts were able to be sintered to the relative density of 99% by sintering at for one hour.

We have taken Taguchi's parameter design approach, specifically orthogonal array, and determined the optimal levels of the selected variables through analysis of the experimental results using S/N ratio.

        A new binder system and debinding process for low carbon residue in the injection molding of Nd(Fe, Co)B powder are investigated. In the injection molding of magnetic materials, it is demanded to reduce carbon residue which deteriorates their magnetic properties. The binder system developed is composed of polyethylene glycols (PEGs) and polypropylene (PP). PEG was selected as a major binder is component to be extracted in a molecular state by solvent extraction in ethanol, which step would leave no residue. PP was selected as a minor binder component to be subsequently removed by thermolysis which step would leave carbon residue. The behaviors of solvent extraction with the variations of PEG molecular weight, temperature, and time were examined. The dependency of residual carbon content on thermolysis atmosphere was also studied. Opened pore channels introduced in a green body by the solvent extraction and microstructures of the sintered magnets were observed using SEM.

        The purpose of this study is to investigate the manufacturing feasibility of WC-Co milling inserts via Powder Injection Molding (PIM) process. WC-Co is used in a wide variety of cutting tools due to its high hardness, stiffness, compressive strength and wear resistance properties. WC-Co parts for a high stress application were conventionally produced by the press and sinter method, which were Iimited to 2 dimensional shapes. Manufacturing WC-Co parts for a high stress application by PIM implies that tool efficiency can be highly improved due to increased freedom is design. P30 grade WC powder (WC-Co-TiC-TaC system) was mixed with RIST-5B133 binder and injection molded into milling inserts (Taegu Tech. Model WCMX 06T 308). The mean grain size of the powder was about 0.8m. Injection molded specimens were debound by solvent extraction and thermal degradation method at various conditions. The specimens were sintered at 140 for 1 hr in vacuum. Carbon content, weight loss, dimensional change, and macro defects of the specimen were carefully monitored at each stage of the PIM process. PIMed WC-Co milling inserts reached 100% full density after sinteing. Its mechanical properties and micro-structures were comparable with the press and sintered milling insert. Carbon content of the sintered WC-Co insert was mainly determained by the atmosphere of thermal debinding. By controlling powder loading and injection molding condition, dimensional accuracy could be obtained within 0.4%. We confirm that PIM can not only be an alternative manufacturing method for WC-Co parts economically but also provide a design freedom for more effieient cutting tools.

        W-Cu alloy is attractive to thermal managing materials in microelectronic devices because of its good thermal properties. The metal injection molding (MIM) of W-Cu systems can satisfy the need for mass production of the complex shaped W-Cu parts in semiconductor devices. In this study, the application of MIM process of the mechanically alloyed (MA) W-Cu composite powders, which had higher sinterability were investigated. The MA W-Cu powders and reduction treated (RT) powders were injected by using of the multicomponent binder system. The multi-stage debinding cycles were adopted in and atmosphere. The isostatic repressing treatment was carried out in order to improve the relative density of brown parts. The brown part of RT W-Cu composite powder sintered at 110 had shown the higher sinterability compared to that of MA powder. The relative sintered density of all specimens increased to 96% by sintering at 120 for 1 hour. The relationship between green density and the sintering behavior of MA W-Cu composite powder was analyzed and discussed on the basis of the nanostructured characteristics of the MA W-Cu composite powder.

        An investigation was performed to apply the M3/2 grade high speed steel for metal injection molding using both prealloyed and elementally blended powders. The injected samples were subjected to a debinding step in gas atmosphere at a ratio that affected the carbon content of the material. The carbon content ranged from 1.4wt.% to 1.43wt%. with increasing content up to 80% in atmosphere for the prealloyed powders. The carbon contents of the elementally blended powders exhibited 1.44wt.% and 1.62wt.% at 10% and 20% gas, respectively. This level decreased to 0.17wt.% upon increasing the content. The sintered density of both powders increased rapidly as the temperature reached the liquid phase forming temperature. After forming the liquid phase, the density rapidly increased to the optimum sintering temperature for the prealloyed powders, whereas the density of mixed elemental powders goes up slowly to the optimum sintering temperature. The optimum sintering temperature and density are 126 and 97.3% for the prealloyed powders and 128 and 96.9% for the elementally blended powders, respectively. The microstructure of the specimen at the optimum sintering temperature consisted of fine grains with primary carbides of MC and type for the prealloyed powders. The elementally blended powders exhibited coarse grains with eutectic carbides of MC, and type.

        The densification of the compacts of Co+32%Cr+20%W+l.5%C, Co+32%Cr+20%W+3.0%C and Co+32%Cr+20%W+4.5%C sintered under gas or vacuum was investigated. The effect of V and B addition on the densification was also investigated. The densification of these compacts were always incomplete regardless of sintering atmosphere, temperature and time. The amounts of oxygen and carbon in compacts sintered in for 3.6ks at 1523K were 0.105~0.160 mass% and 0.33~0.89 mass%, respectively. And those in vacuum were 0.028~0.032% and 0.957~4.08%, respectively. Relative density(Ds) of Co+29%Cr+17%W+3.0%C compact containing 6%V and Co+32%Cr+20%W+2.97%C compact containing 0.03%B were 99 and 100%, respectively, indicating complete densification by solid phase sintering. Victors hardness of sintered compacts containing 6%V or 0.03%B were 632 and 568, showing 50~60% increase in comparison to those without V or B. These results can be explained in terms of oxidation/reduction of oxides and equilibrium pressure of CO in isolated pore, instead of presence of liquid formation and grain boundary separation from pores due to large grain growth.

        The effect ofgas sintering atmosphere on the carbon content and mechanical properties during the metal injection molding process of carbonyl iron-nickel powder was studied. The carbon content of the specimen after debinding in the pureatmosphere appeared 0.78 wt%. After showing the maximum value of 1.48 wt.% in the debinding atmosphere of 10%gas mixture, the carbon content of the debinded specimen decreased gradually with increasing thecontent in thegas mixture. The carbon contents of the sintered specimen were 0.46~0.63wt% in Na gas atmosphere, while they appeared extremely low above 40%gas atmosphere. The relative sintered density increased abruptly from 88~90% to 93~96% with the addition of Ni, while the density nearly unchanged above 2% Ni addition. The sintered density increased with increasing the fraction ofgas mixture. Tensile strength and hardness increased, and elongation decreased with increasing carbon and Ni content. In spite of high carbon content of 0.63 wt%, the superior elongation value of 10% was shown.
