        With the increasing attention to environmental pollution caused by particulate matter globally, the automotive industry has also become increasingly interested in particulate matter, especially particulate matter generated by automobile brake systems. Here, we designed a coating composition and analyzed its mechanical properties to reduce particulate matter generated by brake systems during braking of vehicles. We designed a composition to check the mechanical properties change by adding Cr3C2 and YSZ to the WC-Ni-Cr composite composition. Based on the designed composition, coating samples were manufactured, and the coating properties were analyzed by Vickers hardness and ball-on-disk tests. As a result of the experiments, we found that the hardness and friction coefficient of the coating increased as the amount of Cr3C2 added decreased. Furthermore, we found that the hardness of the coating layer decreased when YSZ was added at 20vol%, but the friction coefficient was higher than the composition with Cr3C2 addition.

        A Cu-15Ag-5P filler metal (BCuP-5) is fabricated on a Ag substrate using a high-velocity oxygen fuel (HVOF) thermal spray process, followed by post-heat treatment (300oC for 1 h and 400oC for 1 h) of the HVOF coating layers to control its microstructure and mechanical properties. Additionally, the microstructure and mechanical properties are evaluated according to the post-heat treatment conditions. The porosity of the heat-treated coating layers are significantly reduced to less than half those of the as-sprayed coating layer, and the pore shape changes to a spherical shape. The constituent phases of the coating layers are Cu, Ag, and Cu-Ag-Cu3P eutectic, which is identical to the initial powder feedstock. A more uniform microstructure is obtained as the heat-treatment temperature increases. The hardness of the coating layer is 154.6 Hv (as-sprayed), 161.2 Hv (300oC for 1 h), and 167.0 Hv (400oC for 1 h), which increases with increasing heat-treatment temperature, and is 2.35 times higher than that of the conventional cast alloy. As a result of the pull-out test, loss or separation of the coating layer rarely occurs in the heat-treated coating layer.

        Novel Ni- and Fe-based alloys are developed to impart improved mechanical properties and corrosion resistance. The designed alloys are manufactured as a powder and deposited on a steel substrate using a high-velocity oxygen-fuel process. The coating layer demonstrates good corrosion resistance, and the thus-formed passive film is beneficial because of the Cr contained in the alloy system. Furthermore, during low-temperature heat treatment, factors that deteriorate the properties and which may arise during high-temperature heat treatment, are avoided. For the heattreated coating layers, the hardness increases by up to 32% and the corrosion resistance improves. The influence of the heat treatment is investigated through various methods and is considered to enhance the mechanical properties and corrosion resistance of the coating layer.

        The purpose of this study is to improve the mechanical properties and develop manufacturing technology through self-soluble alloy powder flame spray coating on the surface of a run-out table roller for hot rolling. The roller surface of the run-out table should maintain high hardness at high temperatures and possess high wear, corrosion, and heat resistances. In addition, sufficient bonding strength between the thermal spray coating layer and base material, which would prevent the peel-off of the coating layer, is also an important factor. In this study, the most suitable powder and process for roll manufacturing technology are determined through the initial selection of commercial alloy powder for roll manufacturing, hardness, component analysis, and bond strength analysis of the powder and thermal spray coating layer according to the powder.

        A new Fe-Cr-Mo-B-C amorphous alloy is designed, which offers high mechanical strength, corrosion resistance as well as high glass-forming ability and its gas-atomized amorphous powder is deposited on an ASTM A213-T91 steel substrate using the high-velocity oxygen fuel (HVOF) process. The hybrid coating layer, consisting of nanocrystalline and amorphous phases, exhibits strong bonding features with the substrate, without revealing significant pore formation. By the coating process, it is possible to obtain a dense structure in which pores are hardly observed not only inside the coating layer but also at the interface between the coating layer and the substrate. The coating layer exhibits good adhesive strength as well as good wear resistance, making it suitable for coating layers for biomass applications.

        The effect of the process conditions of high-velocity oxygen fuel (HVOF) thermal spray coating on the porosity of the coating layer is investigated. HVOF coating layers are formed by depositing amorphous FeMoCrBC powder. Oxygen pressure varies from 126 to 146 psi and kerosene pressure from 110 to 130 psi. The Microstructural analysis confirms its porosity. Data analysis is performed using experimental data. The oxygen pressure-kerosene pressure ratio is found to be a key contributor to the porosity. An empirical model is proposed using linear regression analysis. The proposed model is then validated using additional test data. We confirm that the oxygen pressure-kerosene pressure ratio exponentially increases porosity. We present a porosity prediction model relationship for the oxygen pressure-kerosene pressure ratio.

        본 연구는 손상된 선박용 절탄기 핀튜브에 대하여 보수를 목적으로 Inconel 625 아크 열용사 코팅기술 적용 후 실링처리를 실시하였다. 모재(Substrate), 열용사 코팅(Thermal Srpay Coating; TSC) 그리고 열용사 코팅+실링처리(TSC+Sealing) 시편에 대하여 내구성을 평가하기 위해 ASTM G76-05에 의거하여 고상입자 침식(Solid Particle Erosion; SPE) 실험을 실시하였다. 표면 손상 형상은 주사전자현미경과 3D 레이져 현미경을 통해 관찰했으며, 무게 감소량과 표면 거칠기 분석을 실시하여 내구성을 평가하였다. 그 결과 내구성은 TSC와 TSC+Sealing에 비해 Substrate가 우수하게 나타났으며, 이는 TSC 층 내에 존재하는 다수의 기공 결함에 기인한 것으로 판단된다. 또한 고상 입자 침식 손상 메카니즘은 Substrate의 경우 연성 재질 특성인 소성변형과 피로에 의한 균열 생성이 동반되었으며, TSC와 TSC+Sealing의 경우 취성파괴 경향이 확인되었다.

        본 연구는 절탄기 튜브의 저온부식 손상을 방지하기 위해 Inconel 625 용사재료를 활용하여 아크 열용사 코팅기술 적용 후 실링 처리를 실시하였다. 용사코팅(TSC) 층의 내식성 분석을 위해 0.5 wt% 황산 수용액에서 다양한 전기화학적 실험을 진행하였다. 양극분극 실험 후에는 주사전자현미경과 EDS 성분분석을 통해 부식 손상 정도를 파악하였다. 자연전위 계측 시 TSC+실링처리(TSC+Sealing)의 안정적인 전위 형성을 통해 실링처리 효과를 확인하였다. 양극분극 실험 결과 TSC와 TSC+Sealing에서 부동태 영역이 확인되었으며, 부식 손상 역시 관찰되지 않아 내식성이 개선되었다. 더불어 타펠분석에 의해 산출된 부식전위와 부식전류밀도 분석 결과 TSC+Sealing의 내식성이 가장 우수하게 나타났다.

        The microstructure, hardness, and wear behaviors of a High Velocity Oxygen Fuel(HVOF) sprayed WC-CoFe coating are comparatively investigated before and after laser heat treatments of the coating surface. During the spraying, the binder metal is melted and a small portion of WC is decomposed to W2C. A porous coating is formed by evolution of carbon oxide gases formed by the reaction of the free carbon and the sprayed oxygen gas. The laser heat treatment eliminates the porosity and provides a more densified microstructure. After laser heat treatment, the porosity in the coating layer decreases from 1.7% to 1.2 and the coating thickness decreases from 150 μm to 100 μm. The surface hardness increases from 1440 Hv to 1117 Hv. In the wear test, the friction coefficient of coating decreases from 0.45 to 0.32 and the wear resistance is improved by the laser heat treatment. The improvement is likely due to the formation of oxide tribofilms.

        This study investigates the microstructure and wear properties of cermet (ceramic + metal) coating materials manufactured using high velocity oxygen fuel (HVOF) process. Three types of HVOF coating layers are formed by depositing WC-12Co, WC-20Cr-7Ni, and Cr3C2-20NiCr (wt.%) powders on S45C steel substrate. The porosities of the coating layers are 1 ± 0.5% for all three specimens. Microstructural analysis confirms the formation of second carbide phases of W2C, Co6W6C, and Cr7C3 owing to decarburizing of WC phases on WC-based coating layers. In the case of WC-12Co coating, which has a high ratio of W2C phase with high brittleness, the interface property between the carbide and the metal binder slightly decreases. In the Cr3C2-20CrNi coating layer, decarburizing almost does not occur, but fine cavities exist between the splats. The wear loss occurs in the descending order of Cr3C2-20NiCr, WC-12Co, and WC-20Cr-7Ni, where WC-20Cr-7Ni achieves the highest wear resistance property. It can be inferred that the ratio of the carbide and the binding properties between carbide–binder and binder–binder in a cermet coating material manufactured with HVOF as the primary factors determine the wear properties of the cermet coating material.

        WC-CrC-Ni coatings were prepared by nine processes of the Taguchi program with three levels for the four spray parameters: spray distance, flow rates of hydrogen and oxygen, and powder feed rate. The optimal coating process (OCP) was oxygen flow rate of 38 FMR, hydrogen flow rate of 53 FMR, powder feed rate of 25 g/min, and spray distance of 7 inches. Hardness of 1150 Hv and porosity of 1.2 %, were obtained by OCP; these are better results compared with the highest 1033 Hv and the lowest 1.5% porosity obtained by nine processes of the Taguchi program. Friction coefficient of the WC-CrC-Ni coating decreased from 0.36 ± 0.07 at 25 oC to 0.23 ± 0.07 at 450 oC. These values were smaller than those of the EHC (electrolytic hard chrome) plating at both temperatures due to lubrication from the oxide debris. The wear trace and wear depth of the coating are smaller than those of the EHC at both temperatures. Pitting was not found in the WC-CrC-Ni coating sample, while it did appear in the EHC sample.

        The influence of NiCrAlY bond coating on the adhesion properties of an Fe thermal coating sprayed on an Al substrate was investigated. By applying a bond coat, an adhesion strength of 21MPa was obtained, which was higher than the 15.5MPa strength of the coating without the bond coat. Formation of cracks at the interface of the bond coat and the Al substrate was suppressed by applying the bond coat. Microstructural analysis of the coating interface using EBSD and TEM indicated that the dominant bonding mechanism was mechanical interlocking. Mechanical interlocking without crack defects in the coating interface may improve the adhesion strength of the coating. In conclusion, the use of an NiCrAlY bond coat is an effective method of improving the adhesion properties of thermal sprayed Fe coatings on Al substrates.

        The effects of coating parameters were investigated in wear resistance coatings of Diamalloy-406 on Inconel 718 to obtain an optimum coating condition by high velocity oxy-fuel spraying. The coating parameters, the flow rates of source gases (hydrogen and oxygen), the powder feed rate, and the spray distance, were designed by the Taguchi method. The optimal conditions were determined: oxygen flow rate 34 FRM, hydrogen flow rate 57 FRM, powder feed rate 35 g/min, and spray distance 7 inch. Friction coefficients of the coating and the substrate decreased with an increasing sliding surface temperature from 25 oC to 450 oC. The friction coefficient of Diamalloy-4006 coating decreased as the sliding surface temperature increased from 0.43 ± 0.01 at 25 oC to 0.29 ± 0.01 at 450 oC. The wear trace and wear depth of the coating were smaller than the substrate at all temperatures tested. The relationship between spray parameters and wear resistance was discussed extensively, based on the measured roughness, hardness, and porosity in each coating.

        Lanthanum/gadolinium zirconate coatings are deposited via suspension plasma spray with suspensions fabricated by a planetary mill and compared with hot-pressed samples via solid-state reaction. With increase in processing time of the planetary mill, the mean size and BET surface area change rapidly in the case of lanthanum oxide powder. By using suspensions of planetary-milled mixture between lanthanum or gadolinium oxide and nano zirconia, dense thick coatings with fully-developed pyrochlore phases are obtained. The possibilities of these SPS-prepared coatings for TBC application are also discussed.

        Yttria-stabilized zirconia (YSZ) coatings are fabricated via suspension plasma spray (SPS) for thermal barrier applications. Three different suspension sets are prepared by using a planetary mill as well as ball mill in order to examine the effect of starting suspension on the phase evolution and the microstructure of SPS prepared coatings. In the case of planetary-milled commercial YSZ powder, a deposited thick coating turns out to have a dense, vertically-cracked microstructure. In addition, a dense YSZ coating with fully developed phase can be obtained via suspension plasma spray with suspension from planetary-milled mixture of Y2O3 and ZrO2.
