The particle size distribution and shape are among the important parameters for characterisation of quality of metal powders. Specific material properties such as ability to flow, reactivity as well as compressibility and its hardening potentials hence the most important characteristics of sintered metals - are determined by the size distribution and shape. The correct particle size distribution and particle shape information are the key to best product quality in atomisation processes of aluminium, milling of pure metals and other processes. This paper presents state-of-the-art technology for characterization of particle size distribution and shape.

Discrete element analysis is used to map various log-normal particle size distributions into measures of the in-sphere pore size distribution. Combinations evaluated range from monosized spheres to include bimodal mixtures and various log-normal distributions. The latter proves most useful in providing a mapping of one distribution into the other (knowing the particle size distribution we want to predict the pore size distribution). Such metrics show predictions where the presence of large pores is anticipated that need to be avoided to ensure high sintered properties.

Premixes treated with a binder, such as in the FLOMET process, exhibit better flow, reduced dusting and segregation and improved productivity and part consistency compared to conventional premixes. The binder treatment is highly suitable for high performance P/M applications which often require premixes containing very fine alloying additives and excellent die filling characteristics. With this process, various binders and lubricants can be utilized in order to make premixes with unique properties. In this paper, the characteristics and performances of bonded premixes are reported.

New Al-based alloys with very high ultimate tensile strength were developed in high Al concentration range of 91-95 at.% for Al-Fe-Cr-Ti-M (M: Co and Mo) systems and Al-Fe-Cr-Mo-Ti-Co system by the dispersion of nanoscale quasicrystalline particles in Al phase. The effect of adding elements, M was discussed in the viewpoint of stability of super-cooled liquid state and formation ability of quasicrystalline phase. The P/M Al-Fe-Cr-Ti-M alloys with dispersed nanoscale quasicrystalline particles exhibited ultimate tensile strength of 350MPa at 573K and 200MPa at 673K.

High strength PM aluminium alloys Al-Zn-Mg-Cu (7075 type) were studied by using commercially available powder blends and the sinter-forging technique for component production. Principal areas of focus include the response to PM processing, micro structural assessment and material properties of Aluminium sinter forged products. Green preforms are successfully sintered to near full density by solid-supersolidus liquid phase sintering. Sinter forging method can produce components with net shape and mechanical characteristics of the material have improved greatly. Properties of this new PM Al-alloy were found to be reproducible in an industrial production environment.

We successfully developed Al-Si-Transition Metal (TM) -Rare Earth (RE) Powder Metallurgy (P/M) alloy with fine microstructure, which has high strength at high temperature. This material was compacted rapidly solidified powder and directly consolidated by hot extruding or forging. Before consolidating, rapid heating was performed on powder compaction in order to keep the fine microstructure in powder state. We have also investigated the processing conditions of this new alloy by computing simulations and experiments.

The Application of powder metallurgy (PM) aluminum structural parts is at its early growing stage, despite of some automotive applications. The market potential for PM aluminum, however, is large. Growth is expected from the market expansion of the existing applications and new applications, including the replacements of aluminum and zinc based castings and some ferrous PM automotive parts by PM aluminum. Compared to castings, PM is an efficient mass production technology. The PM aluminum is more competitive than die casting for some automotive applications. Besides weight saving leading to performance improvement, the total cost increase for aluminum PM parts is less than 15% compared to ferrous PM automotive parts. The future is promising for PM aluminum.

Gas release behavior from aluminum and Al 7075 alloy powders during heating in argon was investigated by in-situ gas chromatography. Water vapor, hydrogen, carbon mono-oxide were detected as individual evolution spectra against heating temperature and time. The mechanisms of water and hydrogen evolutions were studied in detail for the determination of effective degassing condition. Magnesium in the alloy powder was found to lower the hydrogen evolution temperature to enhance overall hydrogen release.

Two different commercial aluminium powder grades have been densified by direct hot extrusion. The extrusion temperature was 425 °C, with an extrusion ratio of 1:16. Prior to extrusion, some green compacts were pre-sintered (500 °C). The evolution of the extrusion load during the process and the hardness of the final products have been investigated. Additionally, microstructural characterization by X-ray diffraction (XRD), Scanning Electron Microscopy (SEM) and Electron Backscattered Diffraction (EBSD) was carried out. The obtained results evidence grain refinement. The new alloy1) is made from rapidly solidified Al-Ni-Zr-Ce aluminum alloy powder, and has the following unique mechanical characteristics:(1) The stress-strain curve shows a yield point; (2) The alloy shows high heat resistance; (3) Although the alloy is submicron particle diameter, it shows excellent creep resistance. We observed the micro structures of this new alloy, and it is thought that is based on the following reasons:(1) The dislocation strongly adheres to the alloy’s many crystal boundaries;(2) The added alloying elements have a small diffusion coefficient in aluminum;(3) The tiny intermetallic compound particles crystallizing at the grain boundary.

A new method has been developed to fabricate microcomponents by a combination of photolithography and sintering of metallic powder mixtures, without the need for compression and the addition of Mg. This involves (1) the fabrication of a micromould, (2) mould filling of the powder/binder mixture, (3) debinding and (3) sintering. The starting powdered materials consisted of a mixture of aluminium powder(average size of 2.5 um) and alloying elemental powder of Cu and Sn(less than 70nm), at appropriate proportions to achieve nominal compositions of Al-6wt%Cu, Al-6wt%Cu-3wt%Sn. This paper presents detailed investigation of debinding behaviour and microstructural development.

Ultra-fine grained and dispersion-strengthened titanium materials (Ti-Si, Ti-C, Ti-Si-C) have been produced by high energy ball milling and spark plasma sintering (SPS). Silicon or/and carbon were milled together with the titanium powder to form nanometer-sized and homogeneously distributed titanium silicides or/and carbides as dispersoids, that should prevent grain coarsening during the SPS compaction and contribute to strengthening of the material. The microstructures and the mechanical properties showed that strength, hardness and wear resistance of the sintered materials have been significantly improved by the mechanisms of grain refinement and dispersion strengthening. The use of an organic fluid as carrier of the dispersoid forming elements caused a significant increase in ductility.

The present work studies the influence of high-energy milling (HEM) and sintering cycle of Ti and Al powders on the obtainment of TiAl. This study shows that HEM modifies the diffusion processes during the sintering stage. The samples were obtained by cold uniaxial and isostatic pressing, pre-sintered at different temperatures, and heated up to the sintering temperature. This study also shows the effect of powder additions processed by HEM on the sintering behavior of elemental Ti and Al powders.

The research involves the development of a powder metallurgical route for producing good quality TiAl targets for making physical vapour deposition (PVD) coatings. Mixtures of elemental titanium and aluminium powders were mechanically milled using a novel discus milling technique under various conditions. Hot isotropic pressing (HIP) was then employed for consolidation of the mechanically alloyed powders. A cathodic arc vapour deposition process was applied to produce a TiAlN coating. Microstructural examination was conducted on the target material and PVD coatings, using X-ray diffractometry (XRD), X-ray photoelectron spectrometry (XPS) and scanning electron microscopy (SEM). It has been found that combining mechanical alloying and HIP enable us to produce fairly good quality of TiAl based target. The PVD coatings obtained from the TiAl target showed very high microhardness values.

Recently warm compaction techniques are focused on and commercialization of one high-density compaction process in the P/M industry. Another development is a new SEGLESS using a developed lubricant that reduces ejection force at room temperature compaction. It is possible to achieve high-density by reducing lubricant amount. In this paper we confirmed that green density was 7.35 g/cm3 at 686MPa of compaction pressure when the new SEGLESS was applied to relatively lower temperature warm compaction process, such as 80℃.

Granulated powders, prepared from PF-5F(D50=4μm), PF-10F(D50=6μm) and PF-20F(D50=10μm) water atomized powder, were compacted, debound and sintered to evaluate the properties of sintered parts. As a result, the relative sintered density of about 97% at sintering temperature of 1423K was obtained. It can be considered that by using granulated finer particle size powder, mechanical properties of sintered parts were also improved.

Organically bonded P/M mixes have been developed to improve the stability of dimensional properties by reducing the segregation of the mix constituents and improving the filling characteristics. Robustness and reliability are key factors for the promotion of P/M as cost effective substitute of competing manufacturing technologies. Based on the production of four different belt pulleys, this paper presents the achievement of reduced weight scatter and close dimensional control realizable by using a StarmixTM that is organically bonded.
